Engineering a 50-Metre Clearspan to Protect a Historic Aviation Collection

Wingnut Aviation required a permanent facility to house Sir Peter Jackson’s renowned collection of vintage aircraft. The brief extended beyond the requirements of a conventional hangar. The structure needed to accommodate 32 historic aircraft within a single uninterrupted space, while providing long-term durability, environmental protection, and architectural presence appropriate to the collection’s significance.

The structural demands were substantial. The design required a 50-metre clearspan without internal columns, a 39-metre-wide by 8-metre-high hangar door, and a 13-metre internal ceiling height. Located at Hood Aerodrome near a fault line, the building also needed to perform under seismic and wind loading conditions typical of exposed airfield environments.

Wingnut Aviation selected Formsteel to engineer and deliver the structural solution. The project marked the first implementation of the SuperSpan™ 650 beam system, enabling the required clearspan while significantly reducing structural weight and embodied carbon. The high-strength formed beams allowed modular transport and efficient installation using standard lifting equipment, reducing on-site complexity.

Concrete panels were integrated to meet fire-rating requirements, and structural members were coordinated with the oversized hangar door to maintain strength across the expansive opening. The main structure was erected in 11 days and completed in 16 weeks, saving approximately 40 days compared to conventional construction.

Approximately 47% less steel was used than a traditional structural solution, demonstrating how advanced beam engineering can deliver both structural scale and long-term preservation performance.

Challenges + Solutions

  • Seismic and Wind Exposure

The structure was engineered to perform in an exposed airfield environment near a fault line.

  • Heritage Asset Protection

Durable structural and envelope systems were selected to provide long-term protection for a historic aircraft collection.

  • Greater Open Span Areas

The structure was engineered to achieve a 50-metre column-free span, creating uninterrupted internal space for aircraft storage and movement.

  • Efficient Installation

Modular formed beams enabled streamlined transport, lifting, and rapid on-site assembly using standard cranes.

  • Oversized Door Integration

Structural members were designed to support a 39-metre-wide hangar door while maintaining strength and performance across the opening.

“ Formsteel has the potential to change the commercial construction game. It’s a building system that’s lower cost, simpler to construct, faster to build, and lighter. All those things add up and it’s just a better, completely new approach. Of course, we can’t forget that Formsteel is the greenest option out there and that’s something to be seriously considered. ”

“Formsteel as a building solution has undeniably changed the game for large-scale commercial construction projects. Starting with the Formsteel system from the inception of a project ensures cost effective, simple build solutions with a shorter build timeframe. It just makes sense."

“The real benefit of Formsteel is that it allows us as developers to deliver quality buildings that are faster and more cost effective to build. 47% less embodied carbon; this is becoming a bigger and bigger deal. Formsteel source from reputable mills, they are a lot quicker to build with than traditional steel, and cheaper. That's why we are interested in it.
